Here are the detailed plans on the DIY roof rack. Be warned, this needs to be made accurately else you will damage your roof (even without load). Having said that, I have loaded mine to 100Kg over a 5000km trip and after removing it there are no markings or distortions on the roof or the rack at all, I am quite happy with the design. The rack is designed to be light weight, but with maximum strength for its components - as a result it is a little harder to fit it to the roof. I am told the ARB racks weight something in the order of 45Kg? I figure if you ever bend this rack you are way over your roof limit anyway.
I'll post the plans in 3 parts:
1) components & defininitions (so you know what I'm on about)
2) construction & dimensions (make sure it is made in the correct order, else it could all end in tears)
3) powdercoating and fitting (this involves pretensioning for strength and to ensure even loading over your roof, and cautions against cracking and rust)
WEIGHT: approx 26kg
COST: ~$350 depending on how handy you are
TIME: I knocked it over in two days, but it depends on what equipment you can get your hands on, and more importantly - how much patience you have.
